A mid-size truck with a 5,600 lb GVWR and a 4,480 lb curb weight has 1,120 lb to work with, and two adults plus a 200Ah lithium build, 20 gallons of water, a rooftop tent and cabinetry will exceed it. Water at 8.34 lb per gallon is usually the heaviest single item, not the batteries.

Payload, not budget, is what stops most overland builds. It is the number on the sticker in your door jamb, it covers everything the vehicle carries beyond its own curb weight, and it is smaller than almost everyone expects. A mid-size truck advertised as a half-ton frequently has under 1,200 lb of payload, and two adults, a full water tank and a rooftop tent account for most of that before a single battery is fitted. What exactly is payload, and where do you find it?

Payload is gross vehicle weight rating minus curb weight: the total weight of occupants and cargo the vehicle is rated to carry. GVWR is the maximum the vehicle may weigh with everything in it. Curb weight is what it weighs empty with a full tank of fuel and no people. The difference is everything you are allowed to add, and it is a single number that does not care whether the weight is a person, a battery or a jerry can.

The authoritative source is the sticker on the driver door jamb, which states the combined weight of occupants and cargo for that specific vehicle as built. Brochure figures and forum numbers are not reliable, because the same model can vary by several hundred pounds depending on drivetrain, cab configuration, trim level and factory options. A sunroof, a larger engine and a heavier trim package all come out of payload.

Two related limits sit alongside it and both can be breached while GVWR is still legal. Gross axle weight rating applies to each axle separately, and an overland build loads the rear axle far harder than the front, so a vehicle can be under GVWR overall and over its rear GAWR. What does everything actually weigh?

These are the figures the calculator defaults to, drawn from published manufacturer specifications for typical products in each class. Where a class genuinely varies, the range is given rather than a false single number.

The single most useful line in that table is water. At 8.34 lb per gallon, a 20 gallon tank is 167 lb full and a 40 gallon tank is 334 lb. That is more than a 200Ah lithium bank, a 400W solar array, an inverter and all the cable put together. People agonise over battery weight and then fit a large water tank without a second thought, which is exactly backwards. The second most useful line is battery chemistry. A 200Ah LiFePO4 bank is roughly 52 lb. The same usable capacity in AGM is about 340Ah of nameplate, which is around 220 lb. That 170 lb difference is a rooftop tent, and it is a large part of why lead acid disappeared from serious vehicle builds even though it is cheaper to buy. Why is roof load a separate and stricter limit?

Because a roof is a thin panel supported at its edges, and because weight up high changes how a vehicle behaves rather than just how much it weighs. Manufacturers publish two figures and they are very different.

Run those numbers and the problem is obvious. A 70 lb rack plus a 130 lb tent is 200 lb, which is already over a typical 165 lb dynamic limit before an awning, a solar panel or a set of recovery boards is added. This is the most commonly exceeded limit in the whole hobby, and it is exceeded by people who checked payload carefully and never looked up roof load.

Where does the weight actually go in a real build?

Total: 1,664 lb against 1,120 lb of payload, which is 544 lb over. Nothing in that list is extravagant, and the electrical system that most people worry about is the sixth heaviest group on the sheet. This is the ordinary outcome of building a comfortable vehicle without checking, and it is why this page exists.

The levers, in order of how much they give back per unit of sacrifice: carry less water and refill more often, which is worth 80 lb for every 10 gallons; build cabinetry from thin ply and aluminium extrusion rather than three quarter inch plywood, which is worth 80 to 140 lb; move the tent off the roof or drop to a ground tent, which is worth 130 to 200 lb and fixes the roof load problem at the same time; and be honest about personal gear, which is worth 50 to 100 lb and costs nothing but discipline. Cutting the battery bank is almost never the right lever, because it saves the least and costs the most capability.

How do you confirm any of this?

Weigh the vehicle. Public scales at truck stops, recycling centres and agricultural suppliers will weigh a loaded vehicle for a few dollars, and many will give you individual axle weights, which is the only way to check gross axle weight rating. Weigh it loaded exactly as you travel: full water, full fuel, everyone aboard, the fridge stocked and the tent on the roof. Every estimate on this page and every estimate in your spreadsheet is a guess until that ticket prints.

Weigh it again after the build changes, because builds always gain weight. And note the split between front and rear: overland loads sit behind the rear axle far more often than not, which lifts weight off the front, reduces steering authority and loads the rear tyres closer to their limit than the total figure suggests.

How much does a 12V power system weigh?

A typical intermediate build with a 200Ah LiFePO4 bank, a 400W solar array with brackets, an inverter, a DC-DC charger and the cable to connect all of it lands between 150 and 200 lb. The same system on AGM would be roughly 130 lb heavier for the same usable capacity. Water is heavier than the entire electrical system on almost every build, which surprises people every time.

Can I increase payload with heavier springs or airbags?

No. Springs, airbags and load-assist kits change how the vehicle sits and rides, but GVWR is set by the manufacturer and is limited by axles, brakes, wheels, tyres and the frame, not by the suspension alone. They can genuinely improve the way an already legal load is carried, which is worth doing. They do not raise the number on the door jamb sticker and they do not make an overloaded vehicle legal.
